What would happen if my save on Orc:4 got updated to trunk..

Your Orc would remain at 4 levels. Unless something is extremely wrong with the (un)serialization code.

What if it was a save on Orc:3 and he hadn't explored Orc:4 yet?

it doesn't matter whether you're on D:1 or Orc:4, the branch lengths and connections are generated when a game starts.
